Introduction

Incon was engaged to provide structural and quality assurance engineering services for the Camp Accommodation Security Door Replacement Project across BHP Iron Ore sites in Western Australia. The project formed part of a broader Village Security Project (VSP) initiative aimed at improving safety, durability, and operational performance of accommodation infrastructure. Incon’s role focused on inspection, audit, and engineering validation of manufactured security doors prior to installation.

The project involved the large-scale replacement of accommodation security doors, requiring stringent quality control to ensure compliance with BHP’s operational and durability standards.

Incon’s scope included:

  • Inspection of door fabrication and assembly processes
  • Assessment of manufacturing quality, tolerances, and finishes
  • Identification of defects impacting structural integrity, durability, and installation
  • Development of quality assurance benchmarks and acceptance criteria
  • Coordination with manufacturers and stakeholders to ensure compliance

A detailed inspection regime was implemented covering frames, welds, coatings, lock installations, and assembly components.






Challenge

  • Inspections identified inconsistencies in fabrication quality, including incomplete welds, coating defects, and dimensional tolerances impacting performance.
  • Inadequate surface preparation and coating defects created risks of early corrosion, particularly at welded joints and exposed steel elements.
  • Issues such as misaligned locks, excessive gaps, missing fixings, and poor surface finishes impacted installation efficiency and operational reliability.
  • A lack of clearly defined acceptance thresholds across “Good / Fair / Poor / Very Poor” conditions created ambiguity in defect assessment and rectification requirements
  • Large volumes of doors required consistent inspection methodology and repeatable assessment criteria across multiple batches and suppliers.




Solution

Incon implemented a structured engineering and QA framework to address manufacturing and performance risks:

  • Developed comprehensive checklists covering all components including frames, welds, coatings, locks, and fittings to ensure consistent assessment across batches.
  • Established clear acceptance standards linked to structural performance, durability, and service life, including:
    • Continuous weld requirements to prevent structural weakness
    • Coating integrity to mitigate corrosion risks
    • Dimensional tolerances for proper installation and operation
  • Applied a tiered quality classification (Good / Fair / Poor / Very Poor) to prioritise rectification actions and align with BHP’s compliance framework.
  • Identified key failure modes including:
    • o Inadequate weld continuity
    • o Poor powder coating application
    • o Improper finishing and handling during fabrication
    • o Assembly and fitting inconsistencies




Outcome

The project delivered significant value to BHP through:

  • Improved quality control and consistency across manufactured door batches
  • Reduced risk of premature corrosion and structural degradation
  • Enhanced installation efficiency and operational performance
  • Establishment of a repeatable QA framework for future projects
